  • Stock on Screen Doesn't Mean the Quantity on a Specific Shelf
  • Difference Between Stock Balance, Available Stock and Shelf Stock
  • Total Inventory Balance
  • Available Inventory

If the 24 products visible on the screen cannot be found on the shelf during order preparation, the problem is not only that the warehouse staff cannot see the product. The system balance and the physical location of the product are disconnected. The order is delayed, the team searches for the same product over and over again, and the sales department cannot keep its promise to the customer.

The “in stock, out of shelf” situation is often not due to one big mistake; It arises from the accumulation of minor record problems such as unreadable shelf transfer, unclosed shipment, wrong variant, reservation, return or count difference. The solution is not to directly correct the stock quantity; is to find the last verified movement of the product and remap the physical flow to the system.

Stock on Screen Doesn't Mean the Quantity on a Specific Shelf

Total stock; It can be main shelf, picking area, shipping area, returns, quality control and the sum of quantities in different warehouses. First, “which product, which variant, which warehouse and which location?” It is necessary to answer the questions at the same time.

Difference Between Stock Balance, Available Stock and Shelf Stock

It is misleading to look at a single stock figure when searching for products in the warehouse. A healthy system should distinguish the following three values:

Total Inventory Balance

It is the registered quantity of the product consisting of all entry and exit movements in the selected company or warehouse.

Available Inventory

It is the amount that can be allocated to new demand after reservations, blocking, quality control and open orders are taken into account.

Location / Shelf Stock

It is the amount that should be in a specific aisle, shelf, compartment or collection area based on the last movement of the product verified by barcode.

For example, the total stock may be 24 units; However, 8 of these may have been reserved for order, 6 of them were moved to the shipping area, and 4 of the remaining 10 may have been left on the wrong shelf. In this case, only 6 are visible on the main shelf. Even if the system total is mathematically correct, if the location and process records are not correct, the product cannot be found.

8 Reasons Why the Product That Appears to Be Available in the Warehouse Cannot Be Found

1

Shelf transfer has not been processed into the system

The product was moved to another compartment to make room or collect orders, but the source and target shelf barcodes were not scanned. The system continues to show the old location.

2

The goods were accepted to the wrong warehouse or shelf

While standing in the physical product receipt area, the record was taken directly to the main warehouse or a shelf with a similar code was selected. Inventory exists, but it has never arrived at the specified location.

3

The product has been collected, the shipment movement has not been closed.

The product taken from the shelf for order is in the packaging or shipping area. Since the issue document is not completed, it continues to appear in the stock balance.

4

Total stock is mixed with available stock.

The product may be reserved for another customer order, production order, or store. Even if it is physically present, it cannot be used for a new order.

5

Model, color, size or lot are mixed

Similar packaged variants were left in the wrong compartment or the bulk balance was displayed via the main product code. While the size 42 black product you are looking for is not available, another variant of the same model may be in stock.

6

No return, quarantine or quality control stock allocated

If the products that are returned, damaged or waiting for inspection are kept in the same balance as the stock available for sale, they will appear on the screen; It cannot be found on the normal collection shelf.

7

Box, package and quantity conversion is incorrect

Even though a box contains 12 pieces, the input box may have been processed with the wrong coefficient on the output number. System quantity and physical unit do not mean the same thing.

8

Integration or counting difference has distorted the balance

Movement from store, e-commerce, manufacturing or different warehouse systems may have been delayed, transferred twice, or closed with incorrect count correction.

In Which Order Should the Product Be Checked When It Cannot Be Found?

Before you start searching all the shelves in the warehouse, check the points that may leave traces in the system one by one. This way, you can find the product faster and determine which process caused the difference.

controlRecord to ReviewSearched Findings
1. Product IDBarcode, variant, lot, serial numberIncorrect colour, size or similar product code
2. Warehouse and LocationWarehouse, aisle, shelf, compartment, picking areaOther warehouse or incorrect shelf balance
3. Last moveGoods acceptance, transfer, collection, shipmentMissing target scan or unclosed document
4. ReservationOpen sales and production ordersAmount reserved for other demand
5. Special statusesReturn, quarantine, quality control, damagedStock not available for sale or blocked
6. Physical CountCounting of relevant product and neighboring shelvesMisplacement or actual inventory shortfall

Why Is It Wrong to Adjust the Balance Immediately?

When the product is not found, directly performing “reset stock” or “count difference output” will temporarily fix the display; but hides the source of the error. When the product is later found on another shelf, overstock occurs. The corrective action must be made with the reason code after reviewing the last transaction and physical count.

Sample Inventory Reconciliation: Where are the 24 units on screen?

Let's say the system balance of a product is 24 units and the physical quantity on the main collection shelf is 12 units. When the movements are examined, the following distribution can be found:

System Balance

24

Shipping Area

8

Wrong Shelf

4

Correct Shelf

12

There is no missing product in this example; Process and location records are missing. The picking/issue document must be completed for 8 items in the shipping area, and the 4 items on the wrong shelf must be transferred to the correct position with barcodes. Then the system balance, location total and open document amount should be compared again.

How to Measure Stock Accuracy Rate?

It is not enough to measure stock accuracy only based on the total number of products. Even if the total for the same product is correct, its presence on the wrong shelf disrupts the order picking operation. Therefore, the control should be made in the product + variant + warehouse + location breakdown.

Stock Accuracy Rate

Correctly Matched Product-Location Records ÷ Total Product-Location Records Counted × 100

If 94 out of 100 location records are the same as the system, the inventory accuracy rate is 94%.

The count should not be done only at the end of the year. Items that move quickly, are valuable, or have previously generated a difference may be cycle counted more frequently. To evaluate stock velocity and which products should be considered priority inventory turnover rate calculation guide and review it.

7 Warehouse Rules to Prevent Problems from Reoccurring

  • Assign a unique barcode to each location: Even if aisle, shelf and compartment codes appear similar, they must be unique in the system.
  • Require source and target reading: Shelf transfer must be completed with two location verifications, not just the product barcode.
  • Manage shipping and quarantine areas separately: Items that are collected or unavailable for sale should not be mixed with main shelf stock.
  • Scan the variant barcode: The actual product at color, size, number, lot or series level should be verified instead of the master model.
  • Check open documents at the end of the shift: Transfers and shipments that have been started but not completed should not be postponed to the next day.
  • Apply a Cycle Count: Count selected items and shelves at regular intervals rather than stopping the entire warehouse.
  • Bind the reason code to each difference: Incorrect rack, missing output, damage, unit failure, or integration delay must be reported separately.

“Where?” with WMS Convert Question into Action Record

Warehouse management system (WMS) manages not only the quantity of products; It should track in which warehouse, on which shelf, in which status and for which work order or order the product is waiting. When the goods acceptance, placement, transfer, collection, counting and shipment transactions are verified with the hand terminal, the transaction is not remembered and entered later; It becomes a record as soon as the transaction is made.

KG WMS warehouse management system With it, you can manage addressed warehouse, barcoded shelf transfer, mobile counting, order picking and multi-warehouse movements in a common flow. Thus, the difference between the stock amount appearing in the system and the physical location of the product becomes visible in the process it is created.

To match physical location to inventory record in warehouse management program You can examine the shelf, barcode and transfer scope.

Solve the Problem of There is Stock but No Product at the Source

Increase your stock accuracy by monitoring shelf, barcode, reservation, counting and shipment movements on the same warehouse system.
